How We Hand-Pour Our Solid Copper Ingots

Come back into the heat with me. The furnace is roaring, the crucible glows the color of a setting sun, and the scrap of a hundred American-made copper stills waits to be reborn as bullion. People love the finished bar — but the making is where the romance lives. Let me walk you through how we hand-pour a solid copper ingot, from cold scrap to stamped treasure.
Step 1: The scrap — where our copper comes from
We do not buy anonymous copper off a barge. Our metal begins as the offcuts, trimmings, and retired pieces of the copper stills we forge ourselves — genuine American still-scrap. There is a poetry to it: the same copper that once ran a craftsman's whiskey now becomes a bar of bullion. Step 2: The furnace and the crucible
Copper does not melt politely. It demands real heat — well over nineteen hundred degrees Fahrenheit, hotter than aluminum or lead by a wide margin. We charge a graphite crucible with sorted scrap and bring the furnace up slowly, letting the metal slump and pool. As it goes molten it shifts from dull red to a furious orange-white, and a skin of oxide gathers on top like cream on milk.
This is the dangerous, beautiful heart of the work. A foundry is no place for carelessness — every pour is done in leathers and a face shield, with a clear path and a steady nerve.
Step 3: Fluxing and skimming
Molten copper is thirsty — it drinks oxygen from the air, which spoils the pour and pocks the bar. So we flux the melt to gather impurities and skim the dross off the top with a steel tool, leaving a clean, mirror-bright pool of liquid copper beneath. This skimming is what carries us toward that .999 purity I'm forever stamping into my bars. Skip it, and you pour a dirty, bubbled brick. Do it right, and the metal flows like red honey.
Step 4: The mold
We pour into pre-heated steel ingot molds. Pre-heated is the word that matters — pour molten copper into a cold mold and the metal freezes too fast, trapping gas and cracking the face. We warm the molds, dust or coat them so the bar releases clean, and set them dead level so the top pours flat. We keep molds for every weight we sell, from the modest 1 lb bar to the mighty 50 lb ingot that lands on the bench like a fallen meteor.
Step 5: The pour
Here is the moment. We lift the crucible with tongs, tip it steady, and let a rope of liquid copper run into the mold in one confident stream. Too slow and it chills and laps; too fast and it splashes and spits. A good pour is a single smooth motion — molten metal catching the light, filling the cavity, and settling with a hiss of heat. The copper goes from blinding orange to deep red to dull plum as it freezes, the surface tightening into a solid bar before your eyes.
Step 6: Cooling and release
We let the ingot rest until the worst of the heat has gone, then knock it free of the mold. Out tumbles a rough, raw bar — heavy, warm, and unmistakably made. It does not yet look like the bar you'll receive. That comes next.
Step 7: Finishing and the stamp
We clean the bar, knock down sharp flash, and bring up that signature copper glow. Then comes the part I love best — the part that connects this foundry to my whole strange history. We stamp it. Just as I once drove "DR. G. G. WILKINS" into more than a hundred thousand copper cents across New England, we strike each ingot by hand, marking it as a true Wilkins pour. The stamp is my signature across a century and a half — defiance, advertising, and immortality, all in one blow of the die.
Step 8: Weigh, verify, and ship
Every bar is weighed to confirm it meets its mark — a 5 lb bar is a true 5 lb ingot, not a hopeful estimate. We record it, wrap it, and send it on its way. Because each is poured to order by hand, this is not a vending machine; expect a week or two while the furnace does its honest work.
Why we do it the hard way
A factory could stamp out copper blanks faster and cheaper than I ever will. But a factory cannot give you a bar with a story — copper that began as an American still, melted by a man who taught himself the craft, stamped with a name that's been pressed into copper since before the Civil War.
